Work done by others is the week's progress. The 1.6
Throttle body is now sitting perfectly on the 1.8 plenum
thanks to some engineering work. The two lower bolt holes
were welded up plus the non matching oblong cutout on the
right of the plenum. The face was then milled flat again
and new lower holes drilled and tapped to suit the 1.6
throttle body. Material had to be ground off both the right
and left hand sides of the Plenum to allow the throttle
position sensor on the right and the return spring mechanism
on the left to clear and function.

All of this work cost $90 and was done to an excellent
standard. The plenum is now in being metal polished so all
looks good and will match the cam cover.

I still need to finish the Coil mount and fit. Remove and
replace the front thermostat housing on the 1.8 with the 1.6
unit. I will do the cam belt and probably the water pump
while in there. Getting fairly close to the big day now.

Can you tell by inspection if a water pump is dead? What
does a new one cost?

Check for signs of leakage past the seals and turn the shaft, feeling for
roughness in the bearings.

They're not that much, maybe $100 from memory. If you're in there doing
cambelt etc as part of the rebuild I'd replace the water pump as well. That
way you'll be able to know you can leave it all alone for the next 100,000k or
so!

Change your water pump while your in there. its much
less than having to go back in there once its all
done!! When i had my cambelt done, i got the water
pump replaced as well as the cambelt idler and i think
the front engine seal also.

Good progress this weekend because I took Monday off.


I have reinstalled the now polished and sparkling plenum. All looks
good. Some of the information talks about an EGR function. I have no
idea what that is perhaps "Exhaust Gas Recycling". Anyway there is a
cavity in the manifold that is cast but not machined that may be for
this function. Any info would help but it is not critical to the swap.
The mods to the plenum mean I will not need to fabricate the adapter
plate which had me quite confused as to its function. Seems to be
necessary to support the gaskets and block off some of the holes that
misalign between the TB and Plenum. Looks stock with the TB installed
as well.


I finished the modification of the coil bracket, mounted the coils and
test fitted all the leads etc. All fits nicely now and looks stock. I
also fitted the modified throttle cable mount and tested the spacing
against the 1.6 cable. All good.


I have figured out how to simply connect in the water fed oil cooler on
the 1.8. I will just route the water from the throttle body leads that
would normally connect to the air valve on the 1.6


I picked up the extractors from High Performance Coatings today. They
look superb.


I have stripped the front of the 1.8 ready to fit the 1.6 thermostat
housing and pipe to the head. I will need to strip the front of the 1.6
to get this housing unless!!


Is there anybody out there (Hamilton or Auckland) who has a dead 1.6
willing to part with the front housing for the thermostat? I'd be most
grateful to get my hands on one to save me stripping the front of an
otherwise very good 1.6 that is coming out of my car.


Once this task is done then all that remains to do is to swap over all
of the sensors and then I'm ready. Will likely tackle the job in about
4 weeks time as I have some busy weekends coming doing other stuff.


I will write up the whole process when finished. Have taken heaps of
photos.

Don,

Yes, EGR is Exhaust Gas Recirculation... its an emissions thing in the states
that is supposed to suck exhaust back into the intake, and a pipe runs from a
fitting on the exhaust header, behind the engine, into the intake plenum... I
always wondered if it was on our cars or not (I'm only really familiar with
the 1.6). I guess you're saying its not there...

Don't worry, I'm pretty sure it reduces combustion efficiency and power... :)
